I started on the seat by drilling the holes for the rivets that will hold the vinyl on.
I edged the pan to prevent the steel cutting into the upholstery and to provide a rounded edge.
I will be using two different densities of foam for the padding. Both are closed cell with black being quite firm. Here I'm roughing the foam in.
Glued the foam to the pan with 3M Super 77 and rough cut it to shape with a knife then sanded it by hand.
Added a filet for a smooth transition.
The next layer of softer foam. This made it really comfy.
A little more foam work yet but its almost ready to cover.

80 grit sanding disc on a DA sander does a fantastic job of carving that foam to shape !

The tank has changed now!!
I F#$%ed it up and had to back track!!!
I will show you!!

It may be worth more than showing something done right???
I went to braze the tank instead of weld it!!
I bought this kit!!
The gas presure or something in the bottles was not constant!!
It would change the flame without you knowing and ment constant adjusting!!
I would not recomend it for a tank!!!
The change of flame would sometimes cause an oxidizing flame!!
The death of a braze weld!!!
I should have tried to mig it untill I had it sealed???
Can not go back now!!
So to save the tank I cut the top off!!!
When i had it open I noticed i needed a second drop for fuel!!
This will give me a reserve!!
I also welded over as much as possible!!
I drilled a 3/4 inch hole for reserve and added a second drop!!
I repaired the bung by turning in lathe!!!
Did some preplanning for mounts by making these 4 pieces!!!
Marked the tank for them after planning its position on the tank!!
Welded them in both sides!!!
When I had it off was going to remake the curved top!!
But wanted to see if it looked alright flat as I was not to fond of it after looking at it for days now!!
Made a flat top!!
I ran out of wire so it has just got the cap bung welded it and sitting on bike!!
I like it better!!!
Hope I do not F@#$ it up too!!
Will see when welded and tested!!

Just my 2 cents , I would have just extended the stock tank following the originals lines and relocating the Kawas petcock(s) !

The stock was just the top shell!!
It would not have worked with stock bottom!!
I kind of want a look like it came from the 30s to 60s!!
I like how the older bikes look!!

Oh I forgot to mention my stock petcock was messed up!!
I had ripped all the guts and screen out it!!
It only had reserve!!!
At 60 to 65 miles a gallon it does not matter as much!!

Using that type of foam , I would not use anything that thick..... I use the camping pad sold at WalMart, and add extra where my butt sets, on the out side 3 inches and across the back I then shape with a sanding disc and cover the whole thing with black 1/4"..... I split windshield wiper tubing as it does not leave such a thick edge, but I cover with leather on both sides and lace.... not a pro but have built a few seats .... FWIW

Well it is officall!!!
Now a very proud owner of a custom hand made pressure checked motorcycle fuel tank!!!
I started by welding the seam on top!!
I ground this weld down then went to finding the leaks!!
That part SUCKED!!
Weld then let it cool down to room temp!!
Then grind!!
Then test!!
Then clean!!
Then weld!!
Then cool!!
Then grind!!
Then test untill!!!
NO LEAKS!!!!
YE HAAA!!!
Success!!
Here she is now to make the mounts!!!
Wife is out black friday shopping biggest shopping day in the US so that will wait!!
Now a very proud owner of a custom hand made pressure checked motorcycle fuel tank!!!
I started by welding the seam on top!!

Working towards mounting the tank!!
I bough these rubber gromets for my rubber mounts for tank!!
I measured the distance between the mounts on tank!!
Marked a steel plate for the locations!!
Then center punched!!
Used drill press drilled a pilot hole!!
Then the finish hole that was miced to be 5/8 in!!
Ground the tabs!!
Put the gromets in the brackets!!
Tapped the holes!!
Fit the brackets and tested to tank!!
Set on bike!!
Bolted with 3/8ths stainless bolts so the rubber can swell and not be tight with 7/16ths grommets!!
Used parrellels to set tank off frame!!
Started rough getting placement!!
Now I will get my measurments for stand offs and weld the mounts to frame!!

The tank is part of the bike now!!
Started by tacking the mounts!!
It has plenty of room so not to rub the tank or bars!!
Removed tank and tacked then welded the mounts!!
I moved it back on bike!!!
and changed the way the valves opened they fold inward!!
Here it is fixed!!
I forgot to mention before the bolts are shouldered to allow a not tight fit on rubber only pressed a small bit enough to hold!!
They also bottom out to keep them torqued in place!!
